Load bearing structure and method for manufacturing the same

Abstract

A dunnage platform is in the general shape of a rectangular slab with legs (20-28) extending form one side. The dunnage platform is made from an expanded polystyrene core (10). A chemical combination process is used to chemically combine portion of the core proximal to its surface with high impact polystyrene. In a first of two parts of the combination process, the core is placed in a forming mold (50) with one of its two sides and two thirds of its thickness extending therefrom. A heated sheet (67) of high impact polystyrene is brought into contact with the portion of the core extending from the mold. In a similar manner, the other of the two sides of the core is made to extend from the forming mold for contact with a heated sheet of high impact polystyrene.

    A load bearing structure comprising a core (10) with a first side (16) and a second side (18), and with an edge (12) separating the first side (16) and the second side (18), said core (10) being made from expanded polystyrene characterized in that the core (10) has a portion proximal to its surface chemically combined with first and second non porous sheets (67, 94), wherein the first sheet (67) covers the first side (16) and the second sheet (94) covers the second side (18).

    A process for making a load bearing structure, said process comprising the steps of:- (i) using an expanded polystyrene core (10) having a first side (16) and a second side (18) and with an edge separating the first side (16) and the second side (18);(ii) retaining said expanded polystyrene core in a mold with the first side (16) of the core (10) extending from the mold;(iii) chemically combining a first non porous sheet (67) to the first side of the core (10);(iv) retaining said expanded polystyrene core (10) in a mold with the second side of the core (18) extending from the mold;(v) chemically combining a second non porous sheet (94) to the second side of the core (10) such that the non porous sheets are is formed proximal to the edge (12) of the expanded polystyrene core (10).

    A process according to any of Claims 12 to 16 inclusive wherein the first and second non porous sheets are combined with the expanded polystyrene core with heating.

    A process according to any of Claims 12 to 18 inclusive, further comprising applying reduced pressure to combine one or both of the first and second non porous sheets to the expanded polystyrene core.

    A process according to any of Claims 12 to 19 inclusive wherein first and/or second non porous sheets comprise high impact polystyrene.

    A process according to any of Claims 12 to 20 inclusive wherein the load bearing structure comprises a dunnage platform.
