24 claims: 11 independent, 13 dependent

  1. 1
A method of forming an array of substantially parallel, aligned warp yarns by the steps of:- moving a plurality of roughly-aligned warp yarns in a warp direction from a supply (94) thereof though a warp yarn aligner (86) comprising a plurality of vertically-displaced sets (102, 104) of horizontally-spaced rollers (106), so that said roughly-aligned warp yarns contact said rollers (106);said rollers being transverse to said roughly-aligned warp yams;and outer surfaces of at least some of said rollers being roughened to effect a light frictional engagement with said roughly-aligned warp yarns;and - rotating each roller (106) about its longitudinal axis;wherein - the speed of rotation of outer surfaces of said rollers (106) is substantially greater than the speed of said roughly-aligned warp yarns through said warp yarn aligner (86) in said warp direction.
  2. 6
The method of any one of claims 1-5 wherein said roughly-aligned warp yarns contact said rollers (106), so that said roughly-aligned warp yarns are in contact with each roller over approximately 20 degrees of the surface of each roller.
  3. 7
The method of any one of claims 1-6 wherein said roughly-aligned warp yarns are moved through said warp yarn aligner (86) in said warp direction in generally serpentine paths.
  4. 12
The method of any one of claims 8-11 wherein said roughly-aligned warp yarns are moved under said rollers (106) of said upper set (102) and over said rollers of said lower set (104).
  5. 13
The method of any one of claims 1-12 wherein a texture of said outer surfaces of said rollers (106) closer to said supply (94) of said roughly-aligned warp yarns is coarser than a texture of said outer surfaces of said rollers farther from said supply (94).
  6. 16
The method of any one of claims 13-15 wherein said outer surfaces of said rollers (106) farthest from said supply (94) are polished.
  7. 17
The method of any one of claims 13-16 wherein the roughness of said outer surfaces of said rollers (106) gradually decreases farther from said supply (94).
  8. 18
The method of any one of claims 1-17 wherein said roughly-aligned warp yarns are moved in said warp direction through said warp yarn aligner (86) by pulling said roughly-aligned warp yarns by a driven roll (90).
  9. 22
The method of any one of claims 19-21 wherein said roughly-aligned warp yarns are moved through a comb before being moved thorugh said sets (102,104) of rollers (106).
  10. 23
A method of forming a non-woven fibrous web, comprising the steps of:- forming an array of substantially parallel, aligned warp yarns by the method of any one of claims 1-22;said array having a top side and a bottom side;- contacting one side of said array with a thin coating of an adhesive;and - drying the adhesive coating to form a cohesive web of non woven parallel yarns.
  11. 24
The method of 23 wherein said array of substantially parallel, aligned warp yarns contacts said adhesive by dip/nip saturation, spraying, gravure coating, or kiss coating.
