8 claims: 5 independent, 3 dependent

  1. 1
A bond coat (38) for adhering a thermal barrier coating (50) to an underlying metal substrate (30), the bond coat (38) having an upper portion (46) and which comprises:(1) a bond coating material consisting of aluminide diffusion coating materials;and (2) a dispersion within at least the upper portion (46) of the bond coat (38) of particles having a particle size of 2 µm or less and comprising a substantially insoluble bond coat strengthening compound, the amount of dispersed particles within the at least upper portion (46) of the bond coat (38) being sufficient to impart increased strengthening to the bond coat (38), characterized in that :. the bond coat strengthening compound is selected from the group consisting of zirconium carbide, hafnium carbide, tantalum carbide, zirconium nitride, hafnium nitride, and mixtures thereof;the bond coat (38) has a lower portion (42) directly adjacent to substrate(30) and said upper portion (46), wherein said upper portion (46) is directly adjacent to lower portion (42);and in that the concentration of bond strengthening compound is higher in the upper portion (46) than in the lower portion (42) of the bond coat (38).
  2. 3
The bond coat (38) of any of claims 1 to 2 wherein the volume percent of dispersed particles is from 0.1 to 5 and wherein particle size is in the range from 1 to 2000 nanometers.
  3. 4
The bond coat (38) of any of claims 1 to 3 wherein the volume percent of dispersed particles is from 0.5 to 2 and wherein the particle size is in the range of 10 to 500 nanometers.
  4. 5
The bond coat (38) of any of claims 1 to 4 wherein the aluminide diffusion coating material is selected from the group consisting of platinum aluminides and simple aluminides, and wherein overlay alloy coating material is selected from the group consisting of MCrAIX, wherein M is iron, cobalt, nickel, or alloys thereof, and wherein X is hafnium, zirconium, yttrium, tantalum, platinum, palladium, rhenium, silicon or a combination thereof.
  5. 6
A coated thermally protected article (10), which comprises:a. a metal substrate (30);b. a bond coat layer (38) of any of claims 1 to 5 adjacent to and overlaying the metal substrate (30);and c. a thermal barrier coating (5) layer adjacent to and overlaying the bond coat layer (38).
