Strengthened bond coats for thermal barrier coatings

Abstract

A strengthened bond coat (38) for improving the adherence of a thermal barrier coating (50) to an underlying metal substrate (30) to resist spallation without degrading oxidation resistance of the bond coat (38). The bond coat (38) comprises a bond coating material selected from the group consisting of overlay alloy coating materials, aluminide diffusion coating materials and combinations thereof. Particles comprising a substantially insoluble bond coat strengthening compound and having a relatively fine particle size of about 2 microns or less are dispersed within at least the upper portion (46) of the bond coat (38) in an amount sufficient to impart strengthening to the bond coat (38), and thus limit ratcheting or rumpling thereof.

    A bond coat (38) for adhering a thermal barrier coating (50) to an underlying metal substrate (30), the bond coat (38) having an upper portion (46) and which comprises:(1) a bond coating material selected from the group consisting of aluminide diffusion coating materials, combinations of aluminide diffusion coating materials and overlay alloy coating materials, and overlay alloy coating materials other than a beta-phase NiAI intermetallic overlay coating material, and combinations thereof;and (2) a dispersion within at least the upper portion (46) of the bond coat (38) of particles having a particle size of 2 microns or less and comprising a substantially insoluble bond coat strengthening compound, the amount of dispersed particles within the at least upper portion (46) of the bond coat (38) being sufficient to impart increased strengthening to the bond coat (38).

    The bond coat (38) of any of claims 1 to 3 wherein the amount of dispersed particles within the at least upper portion (46) of the bond coat (38) is at least 0.1 volume percent and wherein.

    The bond coat (38) of any of claims 1 to 4 wherein the volume percent of dispersed particles is from 0.1 to 5 and wherein particle size is in the range from 1 to 2000 nanometers.

    The bond coat (38) of any of claims 1 to 5 wherein the volume percent of dispersed particles is from 0.5 to 2 and wherein the particle size is in the range of 10 to 500 nanometers.

    The bond coat (38) of any of claims 1 to 6 wherein the aluminide diffusion coating material is selected from the group consisting of platinum aluminides and simple aluminides, and wherein overlay alloy coating material is selected from the group consisting of MCrAIX, wherein M is iron, cobalt, nickel, or alloys thereof, and wherein X is hafnium, zirconium, yttrium, tantalum, platinum, palladium, rhenium, silicon or a combination thereof.

    A coated thermally protected article (10), which comprises:a. a metal substrate (30);b. a bond coat layer (38) of any of claims 1 to 8 adjacent to and overlaying the metal substrate (30);and c. a thermal barrier coating (5) layer adjacent to and overlaying the bond coat layer (38).
