Fiber-reinforced polymer composition and method of producing same.

Abstract

Fiber-reinforced polymer compositions containing resin components including (a) 30-90 weight % of polyamide resins, and (b) 10-70 weight % of polyolefins + unsaturated carboxylic acid-modified polyolefins, based on the resin components; and (c) 5-50 parts by weight of glass fibers per 100 parts by weight of the total compositions, a molar ratio of end amino groups in the polyamide resins to carboxyl groups in the modified polyolefins being 10-1000. The compositions have a morphology in which polyolefin domains having an average size of 0.5-5 pm are uniformly dispersed in polyamide matrix phases. The are produced by a double-screw extruder having a length/inner diameter (L/D) ratio of 25 or more and having a first hopper (1) for introducing the resin components, a second hopper (3) for introducing the glass fibers, a vent (4) and a die exit (2) in this order, and further having at least one first kneading zone (5) for strongly kneading the resin components, and at least one second kneading zone (6) disposed between the second hopper and the vent for strongly kneading the resin components and the glass fibers.

    A fiber-reinforced polymer composition comprising as resin components (a) 30-90 weight % of a polyamide resin, and (b) 10-70 weight o /o of polyolefin + unsaturated carboxylic acid-modified polyolefin, based on said resin components;and (c) 5-50 parts by weight of glass fibers per 100 parts by weight of the total composition.

    A fiber-reinforced polymer composition as claimed in any of claims 1 to 3, wherein said polyolefin is polypropylene, and said unsaturated carboxylic acid-modified polyolefin is unsaturated carboxylic acid-modified polypropylene.

    A fiber-reinforced polymer composition as claimed in any of claims 1 to 3, wherein said polyolefin is polyethylene, and said unsaturated carboxylic acid-modified polyolefin is unsaturated carboxylic acid-modified polyethylene.

    A fiber-reinforced polymer composition as claimed in any of claims 1 to 5 wherein the polyamide resin constitutes a continuous matrix phase, and the polyolefin constitutes uniformly dispersed domain phases having an average size of 0.5-5µm.

    A fiber-reinforced polymer composition as claimed in any of claims 1 to 6 wherein the glass fibers are coated with a silane coupling agent and a tying agent made of a carboxyl group- or acid anhydride group-containing polymer.

    A fiber-reinforced polymer composition as claimed in any of claims 1 to 6 additionally comprising (d) 1-10 parts by weight of spherical, flaky or fibrous inorganic filler per 100 parts by weight of the total composition.

    A fiber-reinforced polymer composition acording to any of claims 1 to 6 additionally comprising (d) 0.03-3 parts by weight per 100 parts by weight of the total composition of at least one nucleating agent selected from the group consisting of:(1) a metal salt of an aromatic carboxylic acid;(2) a metal salt of an alkyl group-substituted derivative of an aromatic carboxylic acid;and (3) dibenzylidene sorbitol.

    A fiber-reinforced polymer composition as claimed in any preceding claim wherein the polyamide resin consists of nylon 66 and nylon 6 in a proportion (weight ratio) of 40/60 - 90/10.

    A fiber-reinforced polymer composition as claimed in any of claims 1 to 9 wherein the polyamide resin consists of nylon 46.

    A fiber-reinforced polymer composition as claimed in any of claims 1 to 9 wherein the polyamide resin consists of nylon 12, nylon 612 or nylon 11.

    A method of producing a fiber-reinforced polymer composition containing a polyamide resin, a polyolefin, and glass fibers, using a double-screw extruder having a first hopper (1), a second hopper (3), a vent (4) and a die exit (2) in this order and having a length/inner diameter (L/D) ratio of 25 or more, comprising the steps of introducing resin components containing said polyamide resin, said polyolefin and said unsaturated carboxylic acid-modified polyolefin into said double-screw extruder through said first hopper;strongly kneading said resin components in at least one first kneading zone (5) constituted by four or more continuously arranged kneading discs before said resin components reach a second hopper zone, the temperature of said resin components being maintained at 290-320° C on the upstream side of said second hopper zone;introducing said glass fibers through said second hopper;and strongly kneading said resin components with said glass fibers in an at least one second kneading zone (6) constituted by four or more continuously arranged kneading discs before said resin components reach a vent zone.

    A double-screw extruder for producing a fiber-reinforced polymer composition, said double-screw extruder having a length/inner diameter (L/D) ratio of 25 or more, and comprising a first hopper (1) for introducing the resin components, a second hopper (3) for introducing the said fibers, a vent (4) and a die exit (2) in this order, and further comprising at least one first kneading zone (5) constituted by four or more continuously arranged kneading discs for strongly kneading said resin components, and at least one second kneading zone (6) constituted by four or more continuously arranged kneading discs between said second hopper and said vent for strongly kneading said resin components and said fibers.

    A double-screw extruder as claimed in any of claims 16 to 18 with from 2 to 4 first kneading zones.
