Process and apparatus for conversion of organic, waste, or low-value materials into useful products

Abstract

The invention comprises a multi-stage process and apparatus that converts various waste and low~value feedstocks, such as offal, animal manures, municipal sewage sludge, tires, and plastics, to produce useful materials, including gas, oil, specialty chemicals, and carbon solids, in reliable purities and compositions, at acceptable cost and with high energy efficiency, without producing malodorous emissions. The invention further provides for an apparatus for converting an organic liquor into a mixture of hydrocarbons and carbon solids, comprising: a heater for producing a mixture of liquid and vaporized oil from the organic liquor; a reactor for converting the mixture into carbon solids and a hydrocarbon/gas mixture; a first cooler for accepting the carbon solids; and a second cooler for accepting the hydrocarbon/gas mixture. The invention still further relates to a separator that separates out particulates of a dimension of about 1 micron, such as cellular debris from bacteria, from a surrounding fluid.

A process for converting a carbon-containing feedstock into at least one useful material, comprising: preparing a slurry from the feedstock;heating the slurry to a first temperature providing for components of the slurry to breakdown to produce a conditioned slurry;reacting the conditioned slurry at a second, higher temperature providing for materials in the conditioned slurry to hydrolyze to produce a reacted feed comprising at least one reacted solid product, and at least one reacted liquid product, the reacted liquid product comprising a liquid mixture of carbon-containing species and produced water containing solubles, the pressure in said reaction being at least at the saturation pressure of water in the conditioned slurry;separating said at least one reacted solid product, said produced water, and said liquid mixture fiom said reacted feed;and converting said liquid mixture into the at least one useful material,

    The process of any one of claims 1 to 4, wherein said at least one useful material is pathogen free.

    The process of any one of claims 1 to 6, wherein said reacting takes place at a pressure of about 20-120 atmospheres.

    The process of any one of claims 1 to 8, wherein said reacting takes place at a temperature in the range about 150°C to about 330°C.

    The process of any one of claims 1 to 9, wherein said reacting drives off at least one contaminant selected from the group consisting of:a sulfur-containing material;a mercury containing material;and a halogen-containing compound.

    The process of any one of claims 1 to 10, wherein said at least one liquid product comprises at least one fat derivative or fatty acid.

    The process of any one of claims 1 to 11, wherein said at least one solid product comprises at least one mineral compound.

    The process of any one of claims 1 to 12, further comprising, prior to said converting, diverting a portion of said at least one liquid product and separately converting said portion into at least one specialty chemical.

    The process of any one of claims 1 to 13, wherein said converting comprises a subjecting the liquid mixture to a second reaction, and said second reaction takes place at a temperature in the range about 400°C to about 600°C.

    A process for converting feedstock containing organic and inorganic materials into at least one useful material, comprising:preparing a sluny fi-om the feedstock;heating the slurry wherein one or more gases are released to produce a conditioned slurry;reacting the conditioned slurry in a reaction wherein steam and gas are liberated to produce a reacted feed comprising at least one reacted solid product, and at least one reacted liquid product comprising an organic liquor and produced water, wherein the produced water CA 02517440 2010-12-14 comprises water with solubles and the organic liquor comprises a liquid that contains a mixture of carbon-containing species;lowering temperature and pressure of the reacted feed, to produce an intermediate feed;separating the at least one reacted solid product from the intermediate feed, thereby producing a mixture comprising organic liquor and produced water;separating said produced water from the organic liquor;and subjecting said organic liquor to a liquid-liquid separation to produce at least an oil fraction.
