Fire-resistant gypsum panel

Abstract

Disclosed is a multilayer gypsum panel including: -a core including gypsum and a high-temperature shrinkage-resistant material, said core being formed into a panel having at least two opposing faces and two opposing edges; -an expanding layer covering at least a portion of the group consisting of one or more of said faces, one or more of said edges and combinations thereof, said expanding layer including a gypsum matrix having a density higher than said core and a first intumescent material; and -a facing material covering at least a portion of said expandable layer. A method of making the above mentioned gypsum panel is also disclosed.

    What is claimed is:1. A multilayer gypsum panel including: a core including gypsum and a high-temperature shrinkage-resistant material, said core being formed into a panel having at least two opposing faces and two opposing edges;an expanding layer covering at least a portion ofthe group consisting of one or more of said faces, one or more of said edges and combinations thereof, said expanding layer including a gypsum matrix having a density higher than said core and a first intumescent material;and a facing material covering at least a portion of said expandable layer.

    The panel of either one of claims 1 or 2 wherein said first intumescent material comprises at least one ofthe group consisting of calcium sulfate anhydrite II, vermiculite, wallastonite, graphite, and mica.

    The panel of any one ofthe preceding claims wherein said expanding layer covers substantially all of one of said faces.

    The panel of any one of the preceding claims wherein said expanding layer covers substantially all of said edges.

    The panel of any one of the preceding claims wherein said facing material covers at least one of said faces and both of said opposing edges.

    The panel of any one ofthe preceding claims further including an edge coating including a second intumescent materia!, said edge coating being positioned on at least a portion of one of said edges, between said facing material and said expandable layer.

    A method of continuously forming a multilayer panel including:making a gypsum slurry including calcium sulfate hemihydrate, a high temperature shrinkage resistant material and water;dividing the gypsum slurry into at least a primary gypsum slurry and a secondary gypsum slurry;adding an intumescent material to the secondary gypsum slurry to make an expandable layer slurry;forming a gypsum core from the primary gypsum slurry;and spreading the expandable layer slurry over at least a portion of a facing material.

    The method of either one of claims 12 or 13 further including depositing an edge coating inside said facing material prior to said spreading step,

    A method of making a gypsum panel including:making a primary slurry free of intumescent material including a first amount of calcium sulfate hemihydrate, a first shrink-resistant material and water;making a secondary slurry including a second amount of calcium sulfate hemihydrate, a second shrink-resistant material and an intumescent material;pouring the primary slurry onto a first facing material;and pouring the secondary slurry onto the primary slurry.     The method of either one of claims 15 or 16 further including placing a second facing material adjacent to the secondary slurry.

    The method of any one of claims 16 - 19 wherein said second pouring step comprises covering at least one face and at least one edge with the secondary slurry.
