Improved uniformity of fiber spacing in cmc materials

Abstract

A pliable tape is generally provided that includes: a plurality of fibers (16) forming unidirectional arrays of tows encased within a matrix material (22), with four adjacent fibers (16) in the tape define an interstitial spacing (27) therebetween. The matrix material comprises filler particles (24) dispersed between adjacent fibers (16) in the tape. In one embodiment, the filler particles (24) have a median particle size defining the interstitial spacing (27) such that the interstitial spacing (27) is about 0.75 to about 1.1 of the median particle size. In another embodiment, the filler particles (24) have a median particle size that is related to the surface-to-surface spacing (25) between adjacent fibers (16), with the ratio of the surface-to-surface spacing (25) between adjacent fibers (16) and the median particle size being about 0.3:1 to about 1:1. A method is also provided for forming a ceramic matrix composite (10).

    A pliable tape (20), comprising:a plurality of fibers (16) forming unidirectional arrays of tows (2) encased within a matrix material (22), wherein adjacent fibers (16) in the tape define a surface-to-surface spacing therebetween;the matrix material (22) comprising filler particles (24) dispersed between adjacent fibers (16) in the tape, wherein the filler particles (16) have a median particle size that is related to the surface-to-surface spacing between adjacent fibers (16), with the ratio of the surface-to-surface spacing between adjacent fibers (16) and the median particle size being about 0.3:1 to about 1:1.

    A method for forming a ceramic matrix composite, the method comprising:providing a mass of fibers, each fiber having a diameter less than about 40 micrometers;impregnating the mass of fibers with a slurry composition comprising a binder, a filler powder, and a ceramic forming powder, wherein the ceramic forming powder comprises a plurality of carbon particles having a median particle size of about 0.1 µm to about 20 µm, and wherein the filler powder comprises a plurality of particles having a median particle size of about 2 µm to about 10 µm;and forming the impregnated mass of fibers into a preform, wherein the filler powder penetrates the mass of fibers such that the filler particles disperse between adjacent fibers in the tape.
