16 claims: 8 independent, 8 dependent

  1. 1
A continuous sheet of silica gel material rolled into a plurality of layers, obtainable by a casting method comprising introducing a fibrous batting or mat material onto a moving element for combination with a catalyzed sol prior to gelation;dispensing the catalyzed sol comprising a pre-polymerized silica precursor onto the moving element as a continuous sheet;allowing gelation to occur to the catalyzed sol on the moving element to form a fiber-reinforced gel composite;rolling the fiber reinforced gel composite into a plurality of layers, and drying the rolled gel composite, wherein the catalyzed sol is formed by continuously combining a sol and a gel inducing agent.
  2. 2
A continuous sheet of silica aerogel material rolled into a plurality of layers, obtainable by a casting method comprising introducing a fibrous batting or mat material onto a moving element for combination with a catalyzed sol prior to gelation;dispensing the catalyzed sol comprising a pre-polymerized silica precursor onto the moving element as a continuous sheet;allowing gelation to occur to the catalyzed sol on the moving element to form a fiber-reinforced gel composite;rolling the fiber reinforced gel composite into a plurality of layers, and drying the rolled gel composite into an aerogel product, wherein the catalyzed sol is formed by continuously combining a sol and a gel inducing agent.
  3. 4
The continuous sheet of any one of claims 1 to 3, wherein the rolled gel composite comprises a spacer layer between any two predetermined layers of the continuous sheet, wherein the spacer layer is permeable or impermeable.
  4. 7
The continuous sheet of any one of claims 1 to 6, wherein gelation is induced by using an electromagnetic, acoustic or particle radiation source.
  5. 9
A process for preparing a continuous sheet of silica gel material by a casting method, comprising the steps of:introducing a fibrous batting or mat material onto a moving element for combination with a catalyzed sol prior to gelation;dispensing the catalyzed sol comprising a pre-polymerized silica precursor onto the moving element as a continuous sheet;allowing gelation to occur to the catalyzed sol on the moving element to form a fiber-reinforced gel composite;rolling the fiber reinforced gel composite into a plurality of layers, and drying the rolled gel composite, wherein the catalyzed sol is formed by continuously combining a sol and a gel inducing agent.
  6. 10
A process for preparing a continuous sheet of silica aerogel material by a casting method, comprising the steps of:introducing a fibrous batting or mat material onto a moving element for combination with a catalyzed sol prior to gelation;dispensing the catalyzed sol comprising a pre-polymerized silica precursor onto the moving element as a continuous sheet;allowing gelation to occur to the catalyzed sol on the moving element to form a fiber-reinforced gel composite;rolling the fiber reinforced gel composite into a plurality of layers, and drying the rolled gel composite into an aerogel product, wherein the catalyzed sol is formed by continuously combining a sol and a gel inducing agent.
  7. 12
The process of any one of claims 9 to 11, further comprising the step of providing a spacer layer between any two predetermined layers of the continuous sheet, wherein the spacer layer is permeable or impermeable.
  8. 15
The process of any one of claims 9 to 14, wherein gelation is induced by using an electromagnetic, acoustic or particle radiation source.
