  1. 1
A method for constructing a thermoformed optical device, comprising:assembling a pair of opposed flexible thermoplastic substrates (12) and a plurality of spacers (20) disposed between said pair of thermoplastic substrates to form a separated layer stack;said thermoplastic substrates having a controlled distance (24) therebetween to form a gap maintained by use of said spacers, said controlled distance being between 3µm and 2mm and adapted to receive a fluid;and thermoforming said assembled separated layer stack to permanently retain a desired curvature of up to 10 diopters in at least one dimension while maintaining said controlled distance.
  2. 6
The method according to any of claims 1 to 5, comprising thermoforming said assembled separated layer stack to permanently retain a desired first curvature of up to 10 diopters in one dimension and independently a desired second curvature of up to 10 diopters in a second dimension, while maintaining said controlled distance.
  3. 7
The method according to any of claims 1 to 6, further comprising:positioning a first half-lens (56) having a curved surface adjacent to one side of said layer stack, wherein one side of said stack substantially conforms to the shape of said curved surface of said first half-lens.
  4. 9
The method according to any of claims 1 to 6, further comprising:assembling said separated layer stack from substantially curved substrates, separated by said spacers to maintain said controlled distance;and thermoforming said curved layer stack to a desired further curvature while maintaining said controlled distance.
  5. 10
The method according to any of claims 1 to 6, further comprising:positioning a first half-lens (56) having a curved surface positioned adjacent to one side of said pair of curved substrates, wherein said pair of curved substrates substantially conforms to the shape of said curved surface of said first half-lens.
  6. 16
The method of any of claims 12 to 15, wherein said thermoformed pair of first and second substrates have a first curvature of up to 10 diopters in one dimension and independently a desired second curvature of up to 10 diopters in a second dimension.
