Magnet assembly for a motor and method of making same

Abstract

A cylinder/magnet assembly for a field of an electric machine, such as a stator of a brush type motor or a rotor of a brushless motor, alternator or generator, is formed by inserting pre-formed magnets on a cylinder having anchors. Plastic is molded around the magnets and anchors to secure the magnets to a surface of the cylinder. In another aspect of the invention, magnets are inserted into magnet pockets of an assembly ring. The assembly ring is inserted into a cylinder and plastic molded around the assembly ring and magnets to secure the assembly ring and magnets to the cylinder. In another aspect of the invention, magnets are inserted in a first assembly ring which is then inserted in one side of a cylinder. A second assembly ring is inserted into the other side of the cylinder and mated to the first assembly ring. Plastic is molded around the assembly rings and magnets to secure them to the cylinder. In another aspect of the invention, magnets are inserted into magnet receiving pockets of a cylinder and plastic molded therearound. In another aspect of the invention, the north and south poles of a cylinder and magnet assembly have unequal distribution angles. In another aspect of the invention, the north and south poles a cylinder and magnet assembly have unequal numbers of magnets. In another aspect of the invention, the anchors are also formed as flux spreaders. In another aspect of the invention, flux spreaders are disposed on inner surfaces of the magnets of each pole of a cylinder and magnet assembly. In another aspect of the invention, the foregoing aspects are used in a stator of a motor. In another aspect of the invention, such a stator is used in a power tool.

    A method of making a cylinder and magnet assembly for a field assembly of an electric machine, comprising:(a) placing magnets around a surface of a cylinder having anchors;and (b) molding plastic around the magnets and the anchors to secure the magnets to the cylinder.

    A method of making a cylinder and magnet assembly for a stator of a motor, comprising:(a) placing magnets around an inner surface of a cylinder;(b) molding plastic around the magnets and the anchors to form a plastic molding that secures the magnets to the cylinder;and (c) forming at least one pilot feature in at least one endwall of the plastic molding when molding the plastic molding.

    A method of making a flux ring and magnet assembly for a stator of a motor, comprising:(a) placing magnets between a plurality of first and second spaced apart anchors projecting inwardly from an inner surface of a flux ring to locate the magnets on the inner surface of the flux ring;and (b) molding plastic around the magnets and the anchors to secure the magnets to the flux ring.

    A method of making a stator assembly for a motor, comprising:(a) placing magnets between a plurality of first and second spaced apart anchors projecting inwardly from an inner surface of a cylindrical stator housing to locate the magnets on the inner surface of the stator housing;and (b) molding plastic around the magnets and the anchors to secure the magnets to the stator housing.

    A method of making a flux ring and magnet assembly for a stator of a motor, comprising:(a) stamping a blank from a soft magnetic material to have a plurality of first and second rectangularly shaped spaced apart anchors projecting therefrom, each anchor formed to have first and second portions projecting from the blank and a third portion spaced from a surface of the stamped blank and extending between the first and second portions with holes at bases of the first and second portions, (b) rolling the stamped blank to form the flux ring so that the anchors extend radially inwardly from an inner surface of the flux ring;the holes facilitating the rolling of the stamped blank and acting as magnetic chokes;(c) placing magnets between the first and second spaced apart anchors to locate the magnets on the inner surface of the flux ring;and (d) molding plastic around the magnets and the anchors to secure the magnets to the flux ring.

    A method of making a stator assembly for a motor, comprising:(a) placing magnets having inner surfaces with flats at opposed circumferential ends around an inner surface of a cylinder having anchors;and (b) molding plastic around the magnets and the anchors to secure the magnets to the cylinder by gating plastic over the flats of the magnets substantially between the flats and an inner radius of the magnets.

    A cylinder and magnet assembly for a field assembly of an electric machine, comprising:(a) a cylinder having a surface with anchors projecting therefrom;and (b) a plurality of magnets secured to the surface of the cylinder by a molding of plastic molded around the magnets and the anchors.

    A method of making a cylinder and magnet assembly for a stator of a motor, comprising:(a) placing magnets around an inner surface of the cylinder, each magnet having an inwardly facing surface with at least one stepped edge;and (b) molding plastic around the magnets including their at least one stepped edge to secure the magnets to the cylinder.

    A cylinder and magnet assembly for a motor, comprising:(a) a cylinder;(b) a plurality of magnets disposed around an inner surface of the cylinder, each magnet having an inwardly facing surface with at least one stepped edge;and (c) the magnets secured to the inner surface of the cylinder by a molding of plastic molded around the magnets including their at least one stepped edge.

    A method of making a cylinder and magnet assembly for a stator of a motor, comprising:(a) placing magnets in magnet receiving pockets of an assembly ring;(b) placing the assembly ring with magnets received therein into a cylinder;and (c) molding plastic around the assembly ring and magnets to secure the assembly ring and magnets to the cylinder, the assembly ring holding the magnets in place in the cylinder during the molding of the plastic.

    A cylinder and magnet assembly for a stator of a motor, comprising:(a) a cylinder;(b) a plurality of magnets;(c) an assembly ring having outwardly opening magnet pockets in which the magnets are received;and (d) a molding of plastic molded around the assembly ring and the magnets securing the assembly ring and magnets to an inner surface of the cylinder.

    A method of making a cylinder and magnet assembly for a motor, comprising the steps of:(a) placing magnets in a first ring and mating a second ring to the first ring;(b) placing the rings with magnets therein into a cylinder;and (c) molding plastic around the rings and magnets to secure the rings and magnets to the cylinder, the rings holding the magnets in place in the cylinder during the molding of the plastic.

    A cylinder and magnet assembly for a stator of a motor, comprising:(a) a cylinder;(b) a plurality of magnets disposed around an inner surface of the cylinder and captured between first and second mated rings received in opposed ends of the cylinder;and (c) a molding of plastic molded around the magnets and the rings to secure the rings and the magnets to the inner surface of the cylinder.

    A method of a making a cylinder and magnet assembly for a field assembly of a motor, comprising:(a) placing magnets in magnet receiving pockets formed in a surface of a cylinder to locate the magnets on the surface of the cylinder;and (b) molding plastic around the magnets to secure the magnets to the cylinder, the magnet receiving pockets holding the magnets in place during the molding of the plastic.

    A method of a making a cylinder and magnet assembly for a stator of a motor, comprising:(a) placing magnets in magnet receiving pockets formed in an inner surface of a cylinder to locate the magnets on the inner surface of the cylinder;(b) molding plastic around the magnets to form a molding of plastic with at least one pilot feature in at least one endwall, the molding of plastic securing the magnets within the cylinder and the magnet receiving pockets holding the magnets in place during the molding of the plastic.

    A cylinder and magnet assembly for a field assembly of an electric machine, comprising:(a) a cylinder having a plurality of magnet receiving pockets;(b) a plurality of magnets received in the magnet receiving pockets;and (c) plastic molded around the magnets to secure the magnets to the cylinder.

    A cylinder and magnet assembly for a stator of a motor, the assembly having at least one pair of north and south poles, comprising:(a) a cylinder;(b) a plurality of magnets for each pole of the assembly disposed on an inner surface of the cylinder;(c) a flux spreader for each pole, each flux spreader disposed adjacent inner surfaces of the magnets of its associated pole and extending across substantially all the inner surfaces of the magnets of its associated pole;and (d) first and second securing rings received in first and second ends of the cylinder with the magnets and flux spreaders captured therebetween.

    A method of making a cylinder and magnet assembly for a stator of a motor, comprising:(a) forming a plastic ring and magnet assembly by molding plastic around magnets;and (b) inserting the plastic ring and magnet assembly into a cylinder and securing the plastic ring and magnet assembly therein.

    A cylinder and magnet assembly for a stator of a motor, the assembly having at least one pair of north and south poles, comprising:(a) a cylinder having an inner surface;(b) at least one magnet for each north and south pole disposed around the inner surface of the cylinder throughout a distribution angle of each north and south pole, the distribution angles of the north poles being different than the distribution angles of the south poles.

    A cylinder and magnet assembly for a stator of a motor, the assembly having at least one pair of north and south poles, comprising:(a) a cylinder having an inner surface, each north and south pole defined by an arc of the cylinder;(b) a plurality of magnets disposed around the inner surface of the cylinder along the arc of each pole, the north and south poles having unequal numbers of magnets.

    A motor comprising:(a) a stator having a cylinder, the cylinder having an inner surface with anchors projecting inwardly therefrom and a plurality of magnets secured to the inner surface of the cylinder by a molding of plastic molded around the magnets and the anchors;(b) an armature rotatable within the stator;(c) a commutator rotatable with the armature and connected to the armature via a shaft;and (d) brush assemblies associated with the commutator.

    A power tool, comprising:(a) a housing;(b) a motor in the housing, the motor including: (i) a stator having a cylinder, the cylinder having an inner surface with anchors projecting inwardly therefrom with a plurality of magnets secured to the inner surface of the cylinder by a molding of plastic molded around the magnets and the anchors;(ii) an armature rotatable within the stator;(iii) a commutator rotatable with the armature and connected to the armature via a shaft;and (vi) brush assemblies associated with the commutator;(c) a power supply;(d) an output member coupled with the motor shaft;and (e) an actuator member electrically coupled between the motor and the power source for energizing and de-energizing the motor, the motor rotating the output member when energized.

    A motor comprising:(a) a stator having: (i) a cylinder, the cylinder having a plurality of inwardly opening magnet receiving pockets;(ii) a plurality of magnets received in the magnet receiving pockets;and (iii) a molding of plastic molded around the magnets to secure the magnets in the cylinder;(b) an armature rotatable within the stator;(c) a commutator rotatable with the armature and connected to the armature via a shaft;and (d) brush assemblies associated with the commutator.

    A power tool, comprising:(a) a housing;(b) a motor in the housing, the motor including: (i) a stator having a cylinder, the cylinder having a plurality of inwardly opening magnet receiving pockets, a plurality of magnets received in the magnet receiving pockets, and a molding of plastic molded around the magnets to secure the magnets in the cylinder;(ii) an armature rotatable within the stator;(iii) a commutator rotatable with the armature and connected to the armature via a shaft;and (iv) brush assemblies associated with the commutator;(c) a power supply;(d) an output member coupled with the motor shaft;and (e) an actuator member electrically coupled between the motor and the power source for energizing and de-energizing the motor, the motor rotating the output member when energized.
