High performance, permeable fibrous structure

Abstract

A novel, high performance yet permeable, tough, fibrous structure, and a process for making the structure are disclosed. The fibrous structure includes a stabilized microstructure of improved uniformity of fiber and particulate distribution. Beneficially, the fibrous structure is of improved structural integrity and stiffness, as a result of being reduced in thickness.

    A high performance, permeable fibrous macrostructure comprising a stabilized microstructure comprising a thermally bonded, generally uniform, fibrous matrix, with functional particulate entrapped in interstices of said matrix so as to be generally equidistantly spaced in three dimensions, and secured to said matrix by melt-adhesion, to form tortuous flow paths;said matrix comprising crimped composite fiber comprising a heat-softenable, structural component and a lower melting component;and said macrostructure being sized so as to be tough and stiffened, and to comprise a specific loading of at least 0.25 g/cm3 of said functional particulate and yet have an air permeability greater than 100 l/cm2/hr at 200 Pa.

    The fibrous macrostructure of any one of claims 1 to 3, in combination with a microfiber web.

    A process for making a high performance, permeable, pleatable fibrous structure, comprising forming a fibrous structure comprising an open, generally uniform, fibrous web structure comprising crimped composite fibers comprising a heat-softenable, structural component and a lower melting component,thereafter distributing and entrapping in interstices of said open, generally uniform, fibrous web structure, functional particulate of suitable physical characteristics, obtaining generally equidistant spacing in three dimensions, and forming tortuous flow paths,thereafter heat-treating without application of pressure, said fibrous structure whereby said fibrous web structure is thermally bonded and said functional particulate is melt-adhered to said fibrous web structure to form a stabilized microstructure comprising the thermally bonded, fibrous web structure and said functional particulate melt-adhered to said fibrous web structure;thereafter heating said fibrous web structure to an elevated temperature suitable for thermoforming, and sizing said heated web structure;whereby said web structure is increased in structural integrity and stiffened, and is of decreased volume so as to comprise a specific loading of at least 0.25 g/cm3 of said functional particulate, and yet to have an air permeability greater than 100 l/cm2/hr at 200 Pa.

    A high performance, permeable fibrous structure comprising stacked layers of said fibrous macrostructure of any one of claims 1 to 4, preferably in pleated form.

    A high performance, permeable face mask or permeable enclosure comprising stacked layers of said fibrous macrostructure of any one of claims 1 to 4, in thermoformed form.
