Process for making hermetically sealed filter units and filters made thereby.

Abstract

A process for the manufacture of hermetically sealed filter units and a product made thereby. The process comprises aligning a porous filter element (12) between two housing parts (14,16) and a thermoplastic skirt (24) that overlaps the edge of at least one housing part to shield the edge (28) of the filter element (12) disposed adjacent to the skirt (24), pressing the housing parts (14,16) together and then injection molding a thermoplastic overmold band (18) around the outer portions of the housing parts (14,16) to form a hermetic seal at the edge (28) of the filter element (12).

    A method for hermetically sealing a filter element within a housing, comprising the steps of:(a) aligning a filter element between a first and a second housing member defining a filter cavity;(b) disposing a thermoplastic skirt adjacent to a peripheral edge of the second housing member to surround the entire peripheral edge of the filter element located between the first and second housing members;(c) applying pressure to the first and second housing members;and (d) injection molding a thermoplastic overmold over the skirt and the periphery of the housing members, wherein the temperature and pressure of the injection molded overmold causes the skirt to melt and mix with the overmold to infuse the edge of the filter element.

    In a method for hermetically sealing a filter element within a thermoplastic housing wherein a filter element is aligned between two thermoplastic housing members, the housing members are pressed together and a thermoplastic overmold is injection molded over the periphery of the housing members and on the peripheral edge of the filter element to form an integral seal, the improvement comprising:providing a first housing member with a skirt depending from a periphery of said first housing member whereby the skirt and an outside peripheral edge of a second housing member are configured such that the entire peripheral edge of the filter element is protected from direct initial contact with overmold thermoplastic during the overmold process, and    injection molding the thermoplastic overmold at a temperature and pressure to cause the skirt to melt during the overmold process to infuse the peripheral edge of the filter element and to fuse with the peripheral edge of the second housing member to form therewith an integral hermetic seal between the filter element and the housing members.

    A method for sealing a filter element, comprising the steps of:(a) supporting a first thermoplastic housing member on a lower mold half, the housing member comprising a filter element support, a periphery, an aperture for the passage of fluid and a skirt depending from the periphery;(b) aligning a filter element over the aperture and the support of the first housing member such that the peripheral edge of the filter element is disposed adjacent to the skirt of the first housing member;(c) placing a second thermoplastic housing member over the filter element such that the peripheral edge of the second housing member is disposed adjacent to the inside surface of the skirt defining a filter cavity, the filter element is encased within the housing members;(d) placing an upper mold half over the lower mold half, the mold halves having portions which contact and apply pressure to the housing members, the mold halves defining a channel around the periphery of the housing members;(e) injection molding a thermoplastic overmold over the periphery of the housing members to form an integral seal between the housing members and the filter element, the thermoplastic overmold injection molded at a temperature and pressure to cause the skirt of the first housing member and the peripheral edge of the second housing member to fuse together and to infuse the edge of the filter element;and (f) separating the mold halves and ejecting the filter unit.

    A filter assembly for a filter unit comprising:(a) a first thermoplastic housing member having a skirt;(b) a second thermoplastic housing member axially positioned opposite the first housing member, the second housing member having a peripheral edge fused to the skirt of the first housing member;(c) a porous filter element sandwiched between the first and second housing members, the edge of the filter element extended to the skirt, the skirt infused into the edge of the filter element forming thereat a substantially continuous leak-proof matrix of thermoplastic material permeated through the pores of the filter element;(d) a thermoplastic overmold disposed over the periphery of the housing members sealing the periphery of the housing members.

    A filter unit comprising:(a) a thermoplastic circular outlet housing member having a centrally located aperture in communication with an axially disposed outlet port, an integrally molded support member comprising a plurality of concentric annular fluid flow passageways separated by a plurality of annular ribs, a flat rim surrounding an outermost passageway on the same side of the housing member as the ribs, the rim being the same elevation as the ribs, a skirt depending from the periphery of the housing member, the skirt extending in the same direction as the annular ribs and extending to an elevation higher than the ribs, at least one positioning tab extending from the skirt;(b) a flat, circular, porous filter element disposed over the passageways, the ribs and the rim, the peripheral edge of the filter element extended adjacent to the inner surface of the skirt;(c) a thermoplastic circular inlet housing member including a recessed central portion having a centrally located aperture in communication with an axially disposed inlet port, the recessed central portion having a plurality of radially disposed strengthening ribs, the inlet housing member having a flat rim surrounding the central portion, the ribs extending from the surface of the rim to the surface of the recessed central portion adjacent to the aperture, a lip extending radially from the periphery, the inlet housing member positioned so that the rim of the inlet housing member is disposed on the filter element opposite the rim of the outlet housing member, and the skirt of the outlet housing member overlaps the lip of the inlet housing member so that the filter element is encased within the housing members;and, (d) a thermoplastic overmold formed over the outer peripheral portions of the support member and the inlet housing member to seal the filter element inside the housing members, wherein the overmold has melted and mixed with portions of the lip, the skirt, the periphery of the outlet housing member and the periphery of the inlet housing and infused into the porous filter element forming a substantially continuous hermetic seal at the peripheral edge and peripheral surface portions of the filter element.

    A filter assembly for a filter unit comprising:(a) a first thermoplastic housing member having a skirt depending from a peripheral edge of the first housing member;(b) a second thermoplastic housing member axially positioned opposite the first housing member, the second housing member having a peripheral edge disposed adjacent to the skirt, the first and second housing member defining a filter cavity;and (c) a filter element disposed between the first and second housing member within the filter cavity, the filter element having a peripheral edge disposed adjacent to the skirt.
