Process for making fine powders.

Abstract

Water soluble precursors of a desired final product are emulsified in an organic liquid that is subsequently heated to remove the free water from the emulsion droplets and further heated in a non-oxidising atmosphere to form a char. The carbon in the char maintains the separation between the dried droplet-derived particles. This char is then heated in air to oxidize and remove the carbon leaving particles of the desired product in the form of a powder.

    A process for making a material in powder form, which comprises

    (a) mixing an aqueous solution of a compound or compounds capable of conversion to the desired final product and a water-immiscible organic liquid to form a water/organic liquid emulsion in which the aqueous solution is the disperse phase, (b) heating the emulsion from step (a) to evaporate and remove the water and a portion of the organic liquid to give a suspension of solid particles in the remaining organic liquid, (c) heating the suspension from step (b) in a non-oxidising atmosphere to char the organic liquid and form a carbon char matrix having the solid particles dispersed therein, and (d) heating the product of step (c) in an oxidising atmosphere to oxidise and remove the carbon of the matrix and to leave the solid particles in the form of a powder.

    5. A process according to any of claims 1 to 4, in which the organic liquid is metal-free.

    6. A process according to any of claims 1 to 5, in which the organic liquid further comprises a hydrocarbon surfactant.

    8. A process according to any of claims 1 to 7, in which step (b) is carried out under reduced pressure.

    9. A process according to any of claims 1 to 8, in which the maximum temperature employed during step (b) is below the boiling points and/or decomposition temperatures of the precursor compound(s) and the surfactant.

    10. A process according to any of claims 1 to 9, in which steps (c) and (d) are carried out at temperatures below that at which the precursor compounds inter-react.

    11. A process according to any of claims 1 to 10, in which the powder obtained from step (d) is additionally calcined at a temperature above that at which step (d) was carried out.
