Abstract

A method and apparatus for installing an insulation material (30) to a surface (32) by inserting a nozzle (18) and a neck (14) of a welding gun (10) through a channel (44) in an insulation material (30), positioning the insulation material (30) on the surface (32) to be insulated using the welding gun (10), firmly pushing the welding gun (10) into the channel (44) of the insu-lation material (30) until the nozzle (18) of the welding gun (10), an anchor (34) embedded in the insulation material (30) and the surface (32) are in contact, welding the anchor (34) of the insulation material (30) to the surface (32) with the welding gun (10). and removing the nozzle (18) and the neck (14) of the welding gun (10) from the channel (44) in the insulation material (30). A method and apparatus for testing the integrity of a weld between an anchored insulation material (30), a surface (32) and a nozzle (18) of a welding gun (10). A special tool (76) for testing the integrity of the weld between the anchored insulation material (30) and a surface (32).

A method for installing an insulation material (30) to a surface, comprising the steps of: inserting a nozzle (18) and a neck ( 14) of a welding gun (10) through a channel (44) in an insulation material (30);positioning said insulation material (30) on a surface (32) to be insulated using said welding gun (10);firmly pushing said welding gun (10) into said channel (44) of said insulation material (30) until said nozzle (18) of said welding gun (10), an anchor (34) embedded in said insulation material (30) and said surface (32) are in contact;welding said anchor (34) of said insulation material (30) to said surface (32) with said welding gun (10);and removing said nozzle (18) and said neck (14) of said welding gun (10) from said channel (44) in said insulation material (30).

    The method of Claim 1 further comprising the step of confirming continuity of contact between said anchor of said insulation material and said surface.

    The method of Claim 2 wherein said step of confirming continuity of contact is accomplished by a continuity sensor (36) having an indicator (42) mounted on said welding gun.

    The method of Claim 1 further comprising the step of performing a test on said step of welding said anchor using a special testing tool (76).

    The method of Claim 5 wherein said step of performing said test on said step of welding said anchor (34) using said special testing tool (76) further comprises the steps of:inserting said special testing tool (76) in a closed position into said channel (44) of said insulation material;contacting a working end (78) of said special testing tool (76) to said anchor (34) embedded in said insulation material (30) ;rotating an elongate handle (80) of said special testing tool (76) to cause said special testing tool to move from said closed position to an open position;engaging said working end (78) of special testing tool (76) with said anchor (34);applying a sufficient amount of torque to said handle (80) of said special testing tool (76) to test the integrity of said step of welding said anchor (34);rotating said handle (80) to cause said special testing tool (76) to move from said open position to said closed position;and removing said special testing tool (76) from said channel (44) in said insulation material.

    The method of Claim 1 wherein said insulation material (30) is a ceramic fiber module(58) having said anchor embedded therein, further comprising:said ceramic fiber module (58) having a hot face (60) positioned away from said surface (32) and a cold face (62) positioned against said surface (32);said ceramic fiber module (58) having a pair of support rods (66) interconnected with opposing ends of said anchor (34);said anchor (34) having a rear face (68) exposed on an exterior of said cold face (62) of said ceramic fiber module (58);said anchor (34) having a plurality of substantially parallel, elongate protrusions (74) protruding from a central portion (72) of a front face (70) of said anchor (34);and wherein said support rods (66) of said ceramic fiber module (58) are substantially parallel to each other, substantially parallel to said cold face (62) of said ceramic fiber module (58) and substantially parallel to said surface (32).

    The method of Claim 8 wherein said central portion of said anchor further comprises a bore being sized up to approximately 0.75 inch.

    The method of Claim 1 wherein said anchor has a thickness between 9 gauge and 24 gauge.

    The method of Claim 1 wherein said welding gun further comprises:a portable metal inert gas welding gun (10);wherein said neck (14) of said welding gun (10) is substantially straight or linear;CA 02733656 2011-02-09 WO 2010/021688 PCT/US2009/004698 wherein said neck (14) and said nozzle (18) of said welding gun have a combined length greater than a thickness of said insulation material (30) ;and wherein said neck ( 14) and said nozzle ( 18) of said welding gun ( 10) have a diameter sufficiently large to frictionally engage said channel (44) in said insulation material (30).

    The method of Claim 1 wherein said step of welding said anchor utilizes a metal inert gas spot weld or a metal inert gas spot plug weld.

    The method of Claim 1 wherein said step of welding said anchor (34) further comprises the steps of:providing a current and a voltage from a power source (48) to said welding gun ( 10) using a power cable (20), wherein said power source provides said current between approximately 100 amps and approximately 450 amps, and wherein said power source provides said voltage between approximately 20 volts and approximately 33 volts;opening and closing said power source (48) via a variable timer control (50) configured to provide spot weld arc time between approximately 0.25 seconds and approximately 4.0 seconds;feeding an electrode (28) from a wire feed unit (54) to said welding gun (10), wherein said electrode is carbon steel, stainless steel, austenitic nickel-based superalloy or flux-core welding wire, wherein a diameter of said electrode is between approximately 0.035 inches and approximately 0.0625 inches, wherein said wire feed unit has a wire feed rate between approximately 200 inches per minute and approximately 1000 inches per minute;and CA 02733656 2011-02-09 WO 2010/021688 PCT/US2009/004698 supplying a flow of a shielding gas (56) from a source of shielding gas to said welding gun (10) via a gas hose (22) , wherein said shielding gas (56) comprises one or more gases selected from the group consisting of carbon dioxide, argon, oxygen or helium, and wherein said flow of said shielding gas is between approximately 10 cubic feet per hour and approximately 90 cubic feet per hour.

    The method of Claim 13 wherein said wire feed unit is a portable, variable speed wire feed unit having a variable burnback control, and wherein said burnback control is set between approximately 0.5 inch and approximately 1.57 inches.

    The method of Claim 1 wherein said nozzle of said welding gun is brass or copper, wherein said nozzle of said welding gun has two or more V-shaped cut-outs, and wherein said nozzle of said welding gun is insulated.

    1 7. The method of Claim 1 further comprising the steps of removing a cardboard tube from said channel in said insulation material and manipulating said insulation material to fill in said channel in said insulation material.

    The method of Claim 1 wherein said steps for installing said insulation material to said surface are performed using one-hand of an installer.
