A catalyst composition and methods for its preparation and use in a polymerization process

Abstract

The present invention relates to a catalyst composition and a method for making the catalyst composition of a polymerization catalyst and a carboxylate metal salt. The invention is also directed to the use of the catalyst composition in the polymerization of olefin(s). In particular, the polymerization catalyst system is supported on a carrier. More particularly, the polymerization catalyst comprises a bulky ligand metallocene-type catalyst system.

A continuous gas phase polymerization process comprising supplying to a reactor having a bed a catalyst composition and olefin monomer(s) to produce a polymer product;wherein the catalyst composition is formed by contacting a supported polymerization catalyst comprising a catalyst compound, a support and a carboxylate metal salt prior to polymerization with olefins, the carboxylate metal salt being represented by the formula: MQ x (OOCR) y where M is a Group 2 or 13 metal atom;Q is halogen, or a hydroxy, alkyl, alkoxy, siloxy, silane or sulfonate group;R is a hydrocarbyl radical having from 2 to 100 carbon atoms;x is an integer from 0 to 3;y is an integer from 1 to 4;and the sum of x and y is equal to the valence of the metal M.

    The continuous process of any one of claims 1 to 4, comprising the steps of:(a) introducing a recycle stream into a reactor, the recycle stream comprising one or more monomer(s);(b) contacting a supported polymerization catalyst compound and a support with a carboxylate metal to form a catalyst composition;(c) introducing the catalyst composition into the reactor;(d) withdrawing the recycle stream from the reactor;(e) cooling the recycle stream;(f) reintroducing the recycle stream into the reactor;CA 02333239 2004-06-25 (g) introducing into the reactor additional monomer(s) to replace the monomer(s) polymerized;and (h) withdrawing a polymer product from the reactor.

    The continuous process of any one of claims 1 to 5, wherein the monomers are ethylene and one or more alpha-olefins having 4 or more carbon atoms;and the reactor is at a pressure in the range of from about 200 psig to about 400 psig, a polymerization temperature in the range of from about 70°C to about 110°C, at a production rate of greater than 10,000 pounds of a polymer product per hour, and at a polymerization catalyst productivity of greater than 1500 grams of the polymer product per gram of the supported polymerization catalyst.

    The continuous process of any one of claims 1 to 7, wherein the carboxylate metal salt has a melting point of from 100°C to 200°C.

    The continuous process of any one of claims 1 to 8, wherein the carboxylate metal salt is a stearate compound selected from the group consisting of aluminum mono-stearate, aluminum di-stearate, aluminum tri-stearate, and a combination thereof.

    The continuous process of any one of claims 1 to 9, wherein the weight percent of the carboxylate metal salt based to the total weight of the catalyst compound is in the range of from 2 weight percent to 12 weight percent.

    The continuous process of any one of claims 1 to 9, wherein the weight percent of the carboxylate metal salt based to the total weight of the catalyst composition is in the range of from more than 0.5 weight percent, to less than 12 weight percent.

    The continuous process of any one of claims 1 to 11, wherein the carboxylate metal salt is contacted with the supported polymerization catalyst prior to its introduction to the reactor. CA 02333239 2008-02-28

    The continuous process of any one of claims 1 to 12, wherein the catalyst composition is obtained by a method which comprises contacting a dry and free flowing polymerization catalyst with the carboxylate metal salt in a solid form.

    Use of a carboxylate metal salt as defined in claim 1 in conjunction with a supported polymerization catalyst to reduce fouling or sheeting in a continuous gas phase polymerization process.
